Energy Storage Lithium Battery Pack Factory Test: from Production Line to Power Station, Each Piece of Battery Pack "Customs Clearance Password"

A lithium battery PACK for energy storage must undergo a series of rigorous tests and verification from production offline to container delivery to power station. Different from the power battery's emphasis on vehicle working conditions, the test logic of energy storage PACK is centered on "long period, high reliability and low attenuation. This article will disassemble the six core test modules that the energy storage PACK must pass before leaving the factory, and see how a qualified energy storage battery PACK "self-certified innocence".
I. Electrical performance test: accurate calibration of energy and efficiency
electrical performance is the "basic skill" of energy storage PACK, which directly determines whether the revenue model of power station is established.
Capacity and energy testing complete 0.5C charge and discharge cycle at standard temperature (25℃ ± 2℃), the measured capacity shall not be less than 100% of the nominal value (some manufacturers require ≥ 102%, and reserved attenuation margin). The energy test synchronously records the voltage and current curves during the charging and discharging process and calculates the energy efficiency of the system. The mainstream requirement is ≥88%, and the high-end products can reach more than 92%.
DC internal resistance (DCR) test the pulse method is used to measure the internal resistance under different SOC States and evaluate the power output capability and heating characteristics. Abnormal internal resistance in energy storage scenarios often indicates connectionLoosening or cell aging is an early signal of potential failure.
Self-discharge rate test leave battery pack for 7 days, and the capacity attenuation must be controlled within 1%. Excessive self-discharge means that there is a micro short circuit or electrolyte leakage risk, which must be intercepted before leaving the factory.
II. Cycle life verification: simulate the accelerated test of ten years of operation
cycle Life is the core economic index of energy storage PACK, and sampling acceleration verification is required before leaving the factory.
Standard loop test under the conditions of 0.5C magnification, 80% DOD and 25℃, 500-1000 cycles are carried out, and the capacity attenuation curve should meet the design expectations. Some high-end projects require third-party inspection reports to verify the capacity retention rate ≥ 80% after 6,000 cycles.
Working condition simulation test it is more close to the real power station operation scenario-simulate the daily operation mode of "two charges and two discharges" or "one charge and one discharge", interspersed with different ratios and temperature conditions, evaluate the attenuation consistency of PACK under complex working conditions. This test puts forward actual combat-level tests on the SOC estimation accuracy and equalization strategy of BMS.
III. Security performance test: double verification of thermal runaway and abuse scenarios
energy storage power stations are unattended and densely stacked, and the safety testing standards are more stringent than power batteries.
Overcharge/overdischarge test charge battery pack to 110% of the rated voltage or discharge to 0V to verify the protection action and hardware redundancy capability of the BMS. In energy storage scenarios, overcharge tests often require longer observation time (usually ≥ 1 hour) to ensure that there is no risk of delayed thermal runaway.
Short circuit test it is divided into external short circuit and internal short circuit. The external short circuit test requires that battery PACK do not catch fire or explode within 1 hour after the positive and negative poles are shorted. The internal short circuit is triggered by acupuncture or extrusion to verify the safety design of the electric the rate of pillow inner and the PACK-level heat insulation suppression capability.
Thermal runaway spread test it is the top priority of energy storage PACK. After triggering the thermal runaway of a single cell, it is required that the adjacent cell do not catch fire or explode within 30 minutes, so as to strive for sufficient time for the fire protection system response and personnel evacuation. IV. Environmental adaptability test: reliability endorsement across four seasons
energy storage power stations are located in various environments such as deserts, plateaus, and coastal areas. PACK must pass the full climate verification.
High and low temperature performance test cover the operating temperature range from-20℃ to 55℃. Under low temperature, the charging acceptance ability is mainly checked (usually-10℃ can be charged at 0.3C), and the capacity attenuation and thermal management efficiency are paid attention to under high temperature. Some projects in alpine regions require additional storage and startup capabilities of-30℃.
Temperature cycle and damp heat test simulate long-term climate erosion. Battery pack need to be circulated between-40℃ to 85℃ for dozens of times, and stand in 85 ℃/85%RH high humidity environment for 48 hours to verify the sealing performance and material weather resistance. After the test, the insulation resistance should be retested to ensure that there is no insulation failure caused by lotion.
Salt spray and ultraviolet aging test for coastal and high UV areas, examine the corrosion resistance of box coating, seals and metal connectors.
V. BMSVerification: the precision battle of intelligent management
BMS is the "brain" of energy storage PACK, and its function verification runs through the whole factory test process.
SOC estimation accuracy verification under different temperature, rate and aging conditions, the SOC display error of BMS is required not to exceed 5%. In the energy storage scenario, the SOC accuracy directly affects the charging and discharging strategy and income settlement, and the precision deviation of 1% means significant power loss.
Balance function test verify the governance capability of active equilibrium or passive equilibrium by artificially creating cell differential pressures. Due to the large number of energy storage packs connected in series and long operation cycle, the requirement for equilibrium efficiency is much higher than that of power batteries.
Communication and protection test simulate CAN/Ethernet communication interruption, PCS fault, insulation exception and other working conditions, and verify the protection action timing and fault reporting accuracy of BMS. The energy storage system requires that the linkage response time of BMS, EMS and PCS is in milliseconds.
VI. Air tightness and insulation test: invisible safety bottom line
air tightness test use pressure drop method or helium mass spectrometer leak detection to monitor the leak rate after filling battery pack into a certain pressure gas. IP56 is an entry requirement for energy storage PACK, and ip67is required for high-end projects. The test should be repeated at multiple nodes such as normal temperature, high temperature and vibration to ensure reliable sealing throughout the life cycle.
Insulation Resistance Test under 1000V DC voltage, the insulation resistance of positive and negative poles to the box should be greater than 1mΩ. The energy storage system has high voltage level and long operation time. Insulation failure may lead to electric shock or fire risk, and the test standard is stricter than that of power batteries.

In the critical stage of energy storage industry from "is there" to "good or not", the depth and breadth of testing capability are becoming the watershed of PACK enterprises' core competitiveness. After all, for GWh energy storage power stations, a battery pack with lax tests may be the starting point of tens of millions of losses.
